Introduction
In end-user devices such as outdoor base stations, in-vehicle electronic control units, and industrial sensors, PCBA components are constantly exposed to high humidity and even salt fog environments. Many modules that demonstrate excellent performance during factory testing may experience unexplained decreases in insulation resistance or even short-circuit failures after several months of field service. Among these issues, silver migration at solder joints is the primary hidden cause of such early failures. When minute ion residues are present on the surface of a circuit board in a humid environment, silver ions undergo electrochemical migration, causing fine metallic dendrites to grow between adjacent conductors. If not strictly controlled, this phenomenon can directly damage high-end PCBA products.
The Physical Failure Mechanism of Electrochemical Migration
The physical prerequisite for silver migration is the coexistence of an "electrolyte solution" and a "biased electric field." When air humidity exceeds 60 percent, hygroscopic contaminants (such as flux residues, environmental chloride ions, or dust) form a layer of electrolyte film on the surface of solder joints that is invisible to the naked eye. When a DC voltage is applied, silver atoms at the anode lose electrons and convert into silver ions, which migrate toward the cathode under the influence of the electric field. There, metallic silver precipitates and gradually grows into dendritic, tree-like conductive pathways.
The growth of these dendrites is extremely rapid in the initial stages; once they span the gap between conductors, they cause an instantaneous short circuit. What makes this even more challenging is that even after the short circuit occurs and the moisture evaporates, the residual dendritic structure retains some of its conductive properties, leading to repeated fluctuations in leakage current. The key to prevention for PCBA assembly plants lies in eliminating the material basis for this electrochemical reaction through end-to-end control of the manufacturing process.
Critical Thresholds for Cleaning Process Parameters
The root cause of silver migration is often traced to flux residue. Before the Final Quality Control (FQC) stage, electronics manufacturers conduct rigorous ionic contamination tests, mandating that the ionic concentration per unit area must not exceed 0.05 micrograms of sodium chloride equivalent. To meet this standard, a combined cleaning solution involving multi-stage high-pressure spraying and ultrasonic pulsing is typically employed.
Water-based cleaning agents penetrate the narrow gaps between fine pins through high-pressure nozzles, thoroughly displacing and removing halogens and organic acids from the flux residues. Subsequently, three stages of rinsing with deionized water ensure that the board's electrical conductivity reaches ultrapure water levels. Data indicates that after undergoing this deep cleaning process, the insulation resistance of the boards remains at the megaohm level or higher even after more than 500 hours of exposure to high-humidity environments. This extreme removal of residual ions cuts off the chain of electrolyte film formation at its source.
Barrier Protection via Surface Passivation Coating
In addition to physical cleaning, for products intended for high-salt-fog and high-humidity environments, we introduce conformal coating as a second layer of physical protection. The role of conformal coating is not merely to prevent moisture ingress but, more importantly, to physically isolate the electric field from contact with water molecules. PCBA assembly plants typically select polyurethane or silicone-based coating materials with low water vapor permeability. Using precision automated spraying equipment, they ensure a uniform, dense coating in high-risk areas such as the base of connectors and gaps between IC pins.
Prior to coating, moisture adsorbed on the PCB surface must be thoroughly removed through a vacuum baking process. Applying the coating without prior baking will trap moisture inside the coating, which can actually trigger more severe corrosion. During PCBA assembly, the coating's curing curve is monitored to ensure that the cured coating achieves airtight-level density, blocking the penetration of chloride ions from external salt spray. This protective barrier provides the board with the resilience needed to withstand harsh external environments.
Reliability Validation Based on Environmental Stress Screening
Preventing silver migration cannot rely solely on manufacturing process specifications, it also requires screening and validation through simulated environmental testing. PCBA assembly plants typically place every batch of products intended for outdoor applications into a temperature-humidity cycling chamber, in conjunction with real-time bias voltage testing. The boards are operated continuously for 1,000 hours at 85 degrees Celsius and 85 percent relative humidity, while changes in leakage current across each logic circuit are monitored in real time.
If test data shows exponential fluctuations in leakage current, it indicates a risk of migration under that specific process path. This screening method, which forces process defects to surface, identifies potential silver migration failures early on within the factory. Through failure analysis of screened failure cases, component spacing is continuously adjusted during PCBA assembly, routing rules for critical signal lines are optimized, and conductor spacing is maximized to increase migration resistance.
